In ammonia and urea production, modularization has become important to address challenges specific to large-scale projects. Modularization offers advantages in safety and brings benefits in cost and schedule optimization, particularly in locations where mobilizing a substantial construction workforce is impractical or where site access is limited.
This paper provides an overview of Saipem’s modularization experience, with a particular focus on the ongoing EPC project CERES.
The CERES project, currently under execution, represents a significant milestone in the ammonia and urea industry as it is the first Topsoe Ammonia SynCOR plant in advance stage of construction, the first with a very high degree of modularization of ammonia and urea plants and one of the largest ammonia urea fertilizer complexes in the world. The majority of the ammonia and urea plant components are prefabricated and pre-assembled in module yards, then transported and installed at the project site. This approach not only minimizes on-site construction activities but also mitigates risks associated with traditional stick-built methods.
The modules are designed to be as self-sufficient as possible, incorporating mechanical, electrical, and instrumentation elements. This holistic approach facilitates rapid installation and commissioning, thereby significantly reducing the overall project duration, and it ensures higher quality control.
Furthermore, the modular strategy employed in this project addresses several logistical challenges. By leveraging Saipem’s global network of fabrication yards, the company ensures that modules are constructed in optimal locations, considering factors such as proximity to the project site, availability of skilled labor, and transportation routes. This strategic planning enables the management of complex supply chains efficiently and ensures the timely delivery of the modules to site.
In conclusion, the CERES project highlights Saipem’s commitment to innovation and execution excellence in the ammonia and urea industry. The success of this project highlights the benefits of modularization in enhancing project delivery, improving safety and quality, and reducing environmental impact. This project serves as a key reference in the industry for conventional, blue and green large scale ammonia urea projects.
